7-Tank Process: Free Acid vs Total Acid Balance and Sludge Reduction
How maintaining optimal pointage ratios extends phosphating bath life and cuts chemical sludge by up to 35% across industrial immersion lines.

Key Engineering Takeaways for Plant Managers:
- Total Acid (TA) indicates the total dissolved phosphate concentration, while Free Acid (FA) dictates etching aggressiveness.
- An elevated Free Acid level causes excessive base metal attack, violent hydrogen gas evolution, and heavy iron sludge generation.
- A depressed Free Acid level leads to premature precipitation of tertiary zinc phosphate in the tank rather than on the workpiece.
- YCI-Phos Z400 contains internal buffer stabilizers that maintain pointage stability over wide temperature variations.
The single most critical diagnostic metric in any 7-tank zinc phosphating immersion line is the ratio between Total Acid (TA) and Free Acid (FA). Maintaining this chemical equilibrium ensures consistent crystalline deposition while minimizing the single greatest operational headache: iron phosphate sludge accumulation.
Free Acid (FA) is determined by titrating a 10 ml bath sample with 0.1N Sodium Hydroxide (NaOH) using bromophenol blue indicator until the yellow turns to blue-violet. Total Acid (TA) is titrated with the same reagent using phenolphthalein indicator until a permanent light pink appears.
For heavy microcrystalline zinc phosphating, the optimal operational range is 22 to 28 points Total Acid and 1.8 to 2.4 points Free Acid, yielding an ideal TA:FA pointage ratio of roughly 10:1 to 12:1.
If the Free Acid climbs above 3.0 points, the bath aggressively dissolves iron from the components. This dissolved iron reacts with phosphoric acid to form insoluble ferric phosphate (FePO4) sludge, which fouls heating coils, clogs spray nozzles, and settles onto horizontal surfaces of components as unsightly white dust.
Yash Chemical Industries engineers our YCI-Phos series with balanced internal redox accelerators that sequester dissolved iron ions, reducing sludge precipitation by up to 35% and extending total chemical bath turnaround intervals from weeks to months.
